We decided to sprint for a new one. $600 via Amazon. The decision boiled down to:
1) we like OSX for family use
2) A Windows switch would have ended up costing us more in labor and software (lock-in) that the money we'd save on generic hardware.
3) We hope the new one is faster and quieter than the old one.
4) I have enough hobbies as it is.

That's an interesting idea. I just spent a little while reading up on this. I guess running the hackintosh seems a bit too much like a hobby to me, and given what I do for work, a bit redundant.

I'm not sure the $200-$300 saved over a Mini would be worth the tweeking time spent running OSX on generic hardware.

Apple just doesn't seem interested in making the kind of machine you're looking for. They design nice hardware, but the negative side of that is that they don't really intend for anyone to modify or customize their hardware at all. Not to mention the high price tags.

It sounds like the best option would be to just get a small PC and install OSX on it. Supposedly it's fairly easy to get OSX running on PC hardware now, and you could get a small-form case that would be pretty small, but much more serviceable and upgradeable than your mac mini.
